Overmolding TPE onto a PP substrate, common for soft-touch closure grips, cosmetic pump collars, and premium cap surfaces, requires either a two-shot injection process on a single press or an insert-molding process where a pre-molded PP part is placed into a second cavity for the TPE shot. Either way, the bond between the two materials depends on genuine chemical compatibility, not just mechanical interlock, TPE and PP bond well because they share compatible polymer chemistry; TPE bonded to PET or an incompatible substrate often needs a different TPE grade or fails to adhere reliably at all.
The most common overmold failure isn't material incompatibility, it's process control: substrate surface temperature that's too cool when the second shot hits it, contamination or mold release residue on the substrate surface, or insufficient dwell time for the TPE to properly wet out and key into the substrate's microsurface. A soft-touch grip that peels or lifts at the edge after a few months in the field is almost always a process issue, not a fundamental material mismatch, assuming the TPE grade was correctly matched to PP in the first place.
Two-shot tooling costs meaningfully more than single-material tooling, both because of the added mold complexity and because two-shot presses represent a smaller share of available molding capacity than standard single-shot machines. Insert molding is a cheaper tooling path for lower volumes but adds a manual or semi-automated handling step between shots, which affects cycle time and labor cost differently than a true two-shot press.
Premium cosmetic closures, where shelf feel is part of the brand experience, and ergonomic grips on larger dispensing packaging are where the added cost most reliably pays back in perceived product quality. It's a harder case to justify on commodity packaging where the closure isn't a customer touchpoint.
